How to Design Large Metal Screens Without Visible Distortion
Why big screens go out of flat, and the design decisions — modules, frames, fixings and finishes — that keep them true.
Distortion is a design problem before it is a fabrication problem
A three-metre laser-cut screen that arrives waving had the problem designed in: a thin panel, no stiffening, wide spans and an unsupported frame. Metal moves with handling, temperature and welding. Large screens need distortion control designed in from the first sketch.
Module the screen
The single most effective decision is splitting a large screen into modules with aligned pattern continuation. Modules ship flat, stay flat, and install as a matched set. The joint lines can be designed as deliberate frames so the eye reads composition, not compromise.
Frames and stiffening
A perimeter frame with the right section depth does most of the work. The frame resists handling loads and gives the infill panel edges something to sit against. Where the pattern leaves large open areas, discreet back stiffeners keep panels true without showing from the front.
Finishing and handling complete the job
Welding distorts — sequence and heat input matter, and welds should be dressed before finishing. Hairline and PVD finishes on a warped panel show every wave under raking light; final flatness checks happen after finishing, not before. And packing matters: face-protected, crated modules arrive the way they left the shop.
